Industrial Factory Layout Redesign – Copper Casting & Manufacturing Facility + Vastu
Project Description
We are an established copper, brass and aluminium casting and fabrication manufacturing company in India, supplying components primarily to the steel and mining industry, including copper tuyeres, tuyere coolers, cooling plates and other industrial components.
We are expanding our existing factory onto a new plot of land immediately to the West of the existing factory. A new industrial shed has already been constructed on the expansion land and overhead cranes have already been installed.
We have an existing factory layout showing the current buildings, machinery, production areas, offices, utilities, entrances and material movement.
We are looking for an experienced industrial/factory layout designer or manufacturing process/layout engineer to redesign the overall factory layout for improved productivity and workflow.
Key Objective
The objective is to develop an optimized overall factory layout that provides:
Efficient manufacturing workflow
Minimum material movement and backtracking
Better utilization of existing and new factory space
Improved machine positioning
Efficient crane, forklift and material handling movement
Logical segregation of raw material, WIP and finished goods
Improved safety and accessibility
Provision for future expansion
Strong consideration of Vastu principles for an industrial factory
Important Constraint
The existing induction furnace cannot be relocated.
The freelancer must design the new layout around the existing furnace location.
Other machinery may potentially be relocated, subject to practical considerations such as foundations, utilities, crane coverage and electrical requirements.

Our primary copper manufacturing process is approximately:
Raw Copper → Cutting → Melting → Moulding → Casting → Fettling/Grinding → Machining → Welding → Pressure Testing → Inspection → Packing → Dispatch

The layout should particularly optimize the manufacturing flow of copper tuyeres, tuyere coolers and cooling plates, while also accommodating other products.

The existing factory currently contains areas including:

Fettling/grinding
Sand preparation
Shot blasting
Welding
Machine shop
Multiple lathes

The existing drawing will be provided to the selected freelancer.
New Expansion
The new land is located immediately West of the existing factory.

The freelancer should determine the most productive use of this new shed and recommend which existing machinery or operations should be relocated into it.
We are not simply looking for a drawing of the new shed.
We need an overall master plan integrating the existing factory and the new western shed.
Vastu Requirement
The final layout should follow basic industrial Vastu principles, with stronger Vastu adherence preferred where it does not create major manufacturing inefficiencies.
The layout should consider appropriate positioning of:
Heavy machinery
Furnace/melting operations
Raw material
Finished goods
Water tanks
Electrical/transformer equipment
Offices
Entrance/gates
Stores
Toilets
Utilities
Open areas
Administrative areas
However, manufacturing practicality and safety must not be compromised merely to satisfy Vastu.
Expected Deliverables

Review our existing factory drawing and identify:

Unnecessary movement

Poor machine positioning
Storage problems

2. Proposed Factory Zoning
Develop a logical zoning plan covering the major stages of production, from raw material through to dispatch.
The actual zoning should be based on our factory, products and manufacturing process rather than simply following a standard factory layout.
3. Overall Master Layout
Provide a complete proposed layout integrating the existing factory and new western shed, including:
Production areas
Individual machines
Storage
Material movement
Crane movement
Forklift movement
Vehicle movement
Pedestrian movement
Offices
Utilities
Loading/unloading
Future expansion areas
4. Machine Positioning
Show the proposed positioning of major machines, particularly:
Lathes
CNC
Boring machines
Drilling machines
Welding stations
Cutting equipment
Grinding/fettling
Blasting
Moulding
Core making
Other major equipment
The induction furnace must remain in its existing position.
5. Material Flow Diagram
Provide a clear visual showing how material should move through the factory from raw material to finished product and dispatch.
The proposed flow should be as close to one-directional as practical, with minimal backtracking.
6. Vastu Layout
Provide a separate or clearly marked plan showing how the proposed layout addresses the major Vastu considerations.
7. Existing vs Proposed Layout
Provide a comparison between the existing and proposed layouts and explain the major changes and how they improve productivity and material flow.
8. Future Expansion
Identify areas that should be kept available for future:
Machines
Production capacity
Storage
Crane expansion
Additional product lines
Required Skills
The ideal freelancer should have experience in:
Industrial factory layout planning
Manufacturing facility planning
Production flow optimization
Machine shop layouts
Foundry/casting facilities
Heavy engineering/manufacturing
Material handling optimization
AutoCAD
Industrial engineering/production engineering
Experience with foundries, copper/brass/aluminium casting, heavy engineering or steel-industry manufacturing will be a major advantage.
Knowledge of industrial Vastu is also preferred.
Important
We are not looking for a residential architect or a generic AutoCAD drafter.
We need someone who understands actual manufacturing processes, machine positioning and industrial material flow and can translate this into a practical factory layout.
The selected freelancer will be expected to understand the existing operation first, ask relevant questions, analyze the workflow and then propose the layout rather than simply redraw our existing plan.
We are open to moving or rearranging existing machinery wherever practical, with the exception of the induction furnace.
