I have a small troupe of already-fabricated hand puppets that look great on camera but they still need some behind-the-scenes muscle. My main goal is to boost their overall durability so they can stand up to frequent rehearsals, travel, and live performances without losing their shape or responsiveness.

The area that needs the most attention is the moveable mouth plate. I’m happy with the fabrics and foams I’m using, but the plate design itself isn’t giving my performers the smooth, snappy movement we want. I need a fabricator who can rethink that internal mechanism, sketch or prototype an improved design, and then retrofit it into the existing builds without altering their external appearance.

Deliverables
• An upgraded mouth-plate design that drops neatly into my current puppets, with simple documentation so I can replicate it on future builds.
• Reinforcement solutions (e.g., discreet internal armatures, better hinge points, edge binding) that toughen each puppet’s body and critical stress areas while keeping them lightweight and comfortable for the puppeteer.
• A quick walkthrough—written or video—showing the best maintenance tips so the puppets keep their shape over time.

Experience with foam carving, fabric patterning, contact cement, and Henson-style mouth-plate construction will be invaluable here. Let me know how you’d approach the redesign, the materials you’d recommend sticking with, and any past examples of puppets you’ve fortified.
